Dual USB Automotive Charger PCB Assembly

Automotive dual USB charger PCB assembly focused on power-inductor mounting, input-contact alignment, connector soldering, and production test access.

Overview

This dual-port automotive charger uses a DC step-down stage with a toroidal inductor, electrolytic filtering, stacked USB-A outputs, and metal input tabs. Electrical performance and mechanical fit are closely linked because the complete board sits inside a plug-style enclosure.

Manufacturing Challenge

The inductor, USB shells, and input tabs carry more mechanical load than the small SMT parts. They must stay secure and correctly aligned after soldering. The power design may also include reverse-polarity, transient, current-limit, thermal, and emissions requirements, but those functions depend on the approved circuit and cannot be inferred from the connector layout alone.

Manufacturing Approach

The BOM and drawings are checked against the specified input range, port arrangement, and protection network. Small components are placed by SMT. The inductor, capacitors, USB receptacles, and input tabs are fitted afterward. A mechanical gauge checks port position and tab spacing. Inspection concentrates on shell anchors, inductor leads, polarized parts, residue, and joints in the load-current path. Electrical testing uses a current-limited input and verifies each port against the approved limits.

Result

The board is ready to place behind the two USB openings of a vehicle-powered accessory housing. Connector geometry, high-current solder joints, and power-stage behavior are checked together because a fault in any one of them can stop the final unit from working or fitting correctly.
